I'm going to be doing a test cut on 1" steel & would like to know what settings would be a good base line to start with. I've done 1/2" with no problem using the WACS head. What size nozzle should I be using? I have a 2.5mm WAC nozzle currently. I do have a cut condition for 1" but its never been tested. Any info would be greatly appreciated.

I would try the conditions but you will need a 4.0 WACS nozzle.
 
you can also cut it without wacs i've stopped using wacs.no problems with cuts so far.
