I recently autoclave cured composite test sandwiches being used for a car chassis. The core was completely crushed in plane and I don't know the best way to avoid this. We co-cure the skins to the core with film adhesive. I am also not sure the cause of this crushing? Should we do two cure for each sandwich? One for bonding outer skin to core, then inner skin to core. Or add a chamfer to the edges of the core.

Yes, chamfer on core is likely needed. Also likely need grit strips on the tool outside part edges to tie down the plies during cure.
What autoclave pressure?
What core material and density?
