We are coiling a compression spring with a 25 spring index
and the springs ends on some of the springs are not closed to the coil, but seem to be slightly open. What would cause this? My opinion is that the wire has a poor cast or helix.

Are you a spring manufacturer or doing it yourself?

I am a Design/Manufacturing Engineer for a Corporation that designs and manufactures compression, torsion and extension springs

Has anyone experienced the coil ends of the spring flaring out during the closing of the spring end? We are finding this to happen at the cut off end of the spring or second cycle of the pitch closure.

Are many of hte springs closed and only some open? Then it might be variations in C&H. If they are all open then look at your forming, especially cut.
Have you checked C&H? You should at every set up so that you know. If you develop a problem you can check it again.
