Hi All hope all is good.
I looking for calculations for spiral bevel gears , figure out the cutter diameter required.
and also good programs that can create the model with out paying an arm and leg.

ANSI/AGMA 2005-D03 has all the equations you're looking for. Also includes calculation methods (section 6) and standard cutter sizes (app. C) for specific manufacturers (Gleason, Klingelnberg & Oerlikon). Definitely worth purchasing a copy.

GearTrax does a very nice job modeling spiral bevel gears with SolidWorks or Inventor. License costs about $1300.

I am semi retired. but I have come out of retirement.

 
Well, nowadays the cutter diameter is optimized to the application and manufacturing method. So it is not really a single formula, you could see how it is done in the sources we have quoted. But the old rule was that the cutter radius should be similar to the mean cone distance Rm. The formula to get that is:

Re = ---------
2 sin(S2)

where S2 is the pitch cone angle of the gear, m is the outer transverse module and z2 is the number of teeth in the gear

B
Rm = Re - -
2
where B is the face width

Before that there was an even older rule that the cutter radius should be similar to the outer cone distance Re.
