How to mesh this in ABAQUS.....Mesh challange

Hi everyone

How are you? I hope you ok!

I'm Domingo and I'm traying to mesh the geometry who *.sat file I've attached. In addition, You can see several images of the geometry and how was splited in different cells in order to use structural or swept meshed control. But, there exist some cells that I couldn't mesh with hexa elements, only with Tet.

The geometry I'm traying to mesh is a housing for gear and worm system and some

other stuff.

The mesh that I've obtained I think it's good enough (Only 96 elements of 29913 have shown warning messenge), but since the header says, this is a mesh challange.

Does anyone could help me in how to mesh all the geometry with hexa elements?

I've attached two *.sat files, *.cae and *.inp files.

If anyone of you need and extra file, please let me know.

I'm 99.9% sure, that it is impossible to create a hex-only mesh (especially a good one) in that geometry.
 
It’s nothing bad to use mixed (hex and tet) mesh when geometry is complex. If you can’t generate hex-only mesh after proper partitioning or simplification of the geometry then just make sure that your mixed mesh if of good quality. By the way, it’s also nothing bad when there are a few warnings regarding element quality.
 
Why are you after a hex-only mesh for the entire structure? Is there some engineering rationale behind the challenge? I fear you may be wasting time chasing something that offers diminishing returns.

For that section with the tets have you tried making it a quad-dominated using the medial axis algorithm? You might need to do some more partitioning in that area.
