insert vs. align

I have started at a new company temporarly. They have issues with using insert when assembling cylidrical features to cylindrical features. They are claiming that when they assemble using this tool then do a mate or align the center axis of the models are not exactly aligned. They have shown me a case in point and I see what they are talking about. Is this a bug with Pro/E?

I am going to further investigate their assembly and try to figure it out. I have never seen this before. I want to do the work as they have figured out best practices,however I am stumped on this.

When you try and measure the distance between the axes, does it give you a value?
 
yes

It will give you an small angular deviation/linear deviation. angular = 90.004° Linear depends on what you refer to. You can see that there is a miss alignment going on if you zoom close in on diferent areas. its not consistent through out the model So I am suspecting other issues. It does not happen all the time. I just have not had time to investigate further, and was curious if others are having the same troubles or if there was something out by PTC.

 
I always align axis rather than insert cylindrical surfaces. It is much more robust in that you can completely redefine the features, deleting surfaces or edges, etc. and the assemblies still work.

I don't have a clue, but am wondering if you are seeing the results of incemental changes in effective accuracy / tolerances that're normal for Pro/E's Relative Accuracy mode? (Does it work the same for part and assy modes?)

As a lark you might try changing the accuracy setting or set an absolute value and re-check what you are seeing.

The config opts
enable_absolute_accuracy,
enable_assembly_accuracy
are pertinent.

There are other issues driving this inaccuracy. Initially, they took a set of pinion gears and assembled the using align and mate to the assembly datums. (I would have assembled the case first myself) They then did an insert of the radial features of the housing to the gear shafts. Here is where it gets strange, after the model is set in place and Pro/e says it is fully constrained they used one mate and one align as additional constraints to flip the housing in the direction wanted. (I thought once fully constrained a model couldnt be firther constrained)
If you look at the planes they use to set the direction, they are not aligned true to the axis of the cylindrical features.it is off about .08mm.

Today I am going to look at model accuracy. I believe like some of you suggested that there is an issue here
