Anyone have experience in IP? What is the maximum wall thickness different in a pipeline system allowed in order for the pig to go thru smoothly without have to change the pig OD etc.

In most cases its not something to worry about unless you also change diameters.

"Pumping accounts for 20% of the world’s energy used by electric motors and 25% to 50% of the total electrical energy usage in certain industrial facilities." - DOE statistic (Note: Make that 99.99% for pipeline companies)

IP tools will be configured to suit change in wall thickness along the pipeline, what you need to consider is the tapering of the wall thickness change (1:4 normally. IP tools [both MFL and UT] have a maximum wall thickness limitation for a particular diameter.

I would suggest you consult IP vendors such GE-PII, ROSEN or TDW with your specific data.
