I am trying to model actual internal threads. I can cut sweep the thread profile just fine if my sketch is fully inside the boss model. I want to move the sketch outside the model so the sweep will gradually cut into the face of the boss like a real thread. The sweep will not cut when I do this because it says it will "result in zero-thickness geometry". Can someone point me in the right direction?
Thanks.

You could try to start your Helix slightly above the surface of the feature you want to have the threads in. You can also experiment with the Cut-Sweep Options, like Maintain Tangency and Align with End Faces. "Happy the Hare at morning for she is ignorant to the Hunter's waking thoughts."

Send me a copy of your model and I will be able to help you out. It will be easier if I take a stab at it rather than trying to explain it.

I just sent you your model back. It was a quick fix taking less than 2 minuites.

I did 2 things, first I moved your profile outside of the part and then used a pierce relation to the leading corner of your profile to the helix. Piece of cake.

Hope that helps you out.
