NX 7.5 Swept Through Detailed Thread Thru Face Error Help!

Hello,

Running NX 7.5.5.4, Windows 7 Professional 64 Bit workstation

I am trying to subtract a swept feature through a cylindrical part with different diameters on one of those diameters there is a detailed thread. I am trying to make a spline and sweep my tooth profile through those diameters. I can sweep the profile fine and even copy re

I have done this many times in the past, and yet this time I am keep getting an error message every time I try to subtract my copied bodies. I can subtract 1 body just fine, but anytime I try an instanced feature or try to make multiple copies of said body it goes haywire!

The error message I am getting is Thru face does not intersect path of the tool.

you may need to use the replace face tool from the synchronous tool bar here. I have had a similar problem in the past. Can you upload the model at all?

I will try to get a picture up soon. Does it help that the swept does do any body Boolean feature?
 
Try adjusting the Tolerance value when performing the Boolean Subtract operations.

Also, you imply that you're trying to create an 'Instanced Feature'. Have you tried creating a 'tool body' and then use the 'Instance Geometry' function to create multiple copies and THEN perform the Boolean Subtract operations?

Adjust to greater tolerance? I have it set at .001" now, I will try increasing to .005" to see if that is it.

I tried instanced feature and tool body copy from the move/copy menu. I was having trouble on the opposite side of the part as well(same error). I was able to get it to work that way on the other side except it would not subtract the final tooth. It won't do it at all on the side shown in the picture

I also tried making it as a separate part and trying to import it and do an assembly cut but that didn't seem to work either.

Yes that is what I am trying to do, and normally it works. However, every time I attempt on that part, I get the above error message.
 
I have now adjusted the tolerances up and now, no difference, I tried changing the profile of the tooth and other instance/copy methods. It works ok for 1 tooth or even a few teeth, but when you try to make many copies it just won't work.
 
Thanks for everyone's help. I was able to get it by slightly altering the tooth profile, changing the section plane and extending sweep, adjusting the tolerances, creating a single sweep (not swept) feature, copying the body using the copy/move feature. Boolean unite all sweep bodies, and then subtracting inverse spline from my cylinder. Thanks to all!!
