Plastic Injection Moulding - Lightweight, Strong Parts

Ok I am building waterskis and need a cheaper alternative for some more basic models and would like to try moulding them with plastic or a plastic-foam.

The main priorities for this are that the finished product is Lightweight and is Strong and Durable as it will take a bit of a beating.

I have access to a plastic injection moulding maching (50 tonne) but not much experience. The product is about 15mm thick, 300mm wide and 1100mm long. I was thinking that perhaps a self-skinning foam or the like might be suitable. What kinds of materials would you recommend, and what is the cheapest way to make the moulds??

I wonder if a 50 ton is going to fit the bill. You are talking a very large injection mold here (relatively speaking).

Have you looked into the technology used to press snowski's and snowboards?
