HI all,

I would like to know in which cases, we should consider looking into Principal stresses and IN which case, we should look into Normal stress ?

An example illustration would be very helpful.

It depends on your model, perspective, and modeling goal. Principal stress is an overall combined stress quantity that gives you general information about the deformed body(es), while the normal and shear stresses show you the stress magnitude in specific directions.

This is not a FEM question. What stress would you use if you were doing the analysis by hand?

This is a strength of materials issue; you need to first understand the material behavior, then understand what type of analysis you are doing.

Does anyone take a strength of materials class these days??

 
In general you'd look at the principal stress range for calculating the fatigue life of a component.
