Good news ! Turned out somehow the solver success check string file got corrupted in that specific CAE file.
Made a new CAE file and then redone everything and ran the optimization and now it’s running and so far so good.

It's Abaqus/CAE 2020. Not sure if I have all the available fix packs installed, I believe no since it's been quite a while that I haven't checked or updated it.
What's confusing is if there is a bug in the solver, why would TO work for the old FEA model?

Thanks for the reply. Yeah i agree with you, it’s a very generic error which does not entail anything or what is actually wrong. I’m assuming it says Solution Failed as in TO is not able to initiate the converging equations and no solution were found. Just to note that this error...
