Welding to bolts is generally a no-no for two reasons. The plating on the bolt interferes with the welding process, and welding usually does no good to the heat-treat of the bolt.
Those are the generalities, there are always exceptions.

What sort of heat dams are employed? Floating or fixed rotors? I'm presuming an aluminum hat of some sort.
Are you measuring temps at the hsg?
I'll venture that a fabricated steel upright can approach the weight of a Aluminum forging w/o giving up any rigidity. Check out some of the uprights on Chaparral's.

It is normal for newer pad compounds to transfer some material to the rotor's surface. Though it sounds like you are getting an excessive transfer. Is the transfer the same regardless of compound used?

My take on it is a bit different. What RPM will it mostly cruise at? I would set peak torque to be at, or slightly greater than this RPM. Fuel mileage with today's fuel prices is an important consideration when you're driving a 460.
