Making the Aluminum into strips will help decrese the interlaminar shear forces that the Aluminum will exhibit
Aluminum must be properly prepared before bonding. It must be etched and then prime with an epoxy primer. Otherwise the adhesive/epoxy resin will not provide a proper bond.

One way to seal a composite structure is the use of Tedlar (Brand Name). An imepervious film that prevents moisture ingress. This is used extensively in the lower decks of comercial planes. In this region requirements are
Smoke density toxcity
Flammability requirements
Flame through...
Pitch fibers have higher thermal conductivity than Pan fibers.
Higher the graphitization temperature the higher the thermal conductivity. What you give up is strength but have much higher stiffness
We had done in the pass was used P-55 fibers woven it into a 3-D shape and then perform a high...
There are some transparent resin systems, no solid fillers. The use of glass Fiber, e=glass with a special sizing causes them to be semi-tranparent. Cycom E293 with 7781 fabric provides a greenish tint and semi-transparent
The use of vacuum in the manufacturing of composite laminate structures (Epoxoxies, Phenolics & BMI) is beneficial for the consolidation and removal of gases during the cure cycle.
Vacuum is used to remove the following
Air Entrapped during Layup Process
Moisture absorbed by the prepreg...
PA-6 is a semicrystalline structure. Crystalline structure will align itself around fiber. Note that the rate of cooling will determine amount of crystallanity. Be very care a highly orientated structure, especially PA-6 will have a good amount of volumetric shrinkage. This will giver porosity.

Holes in foam are not required. I do VARTM with Rohacell (Close Cell Foam WF) using large structures all the time with success. If interested drop a line
