1045 spline stress cracks

I make splines for a Harley Trike shop. 4 recent failures (clean straight break) at a c-clip groove I believe due to stress cracks and vibration. I propose adding more radius to the groove, but wonder if a different grade of steel will help too. Currently using 1045 CF. Any suggestions? 1050 pros and cons?

What is the hardness of the 1045 you are using?

How is the groove and spline machined?

Bead blasted?

Yes C-clip grooves and splines are stress concentrators and will generally initiate shaft failures. Bigger radii might help.

1050 is not the right answer - it has more carbon, so it will be more susceptible to cracking. What are the part requirements? Perhaps a lower carbon alloy steel will be better.
