I am designing an aluminium extrusion profile for impact bars.
A T-slot is needed for T-bolt to fasten the impact bar to its bed.
Large surface area is required for bonding of rubber to AL section.

Is there any specific data I should be aware of when designing this profile? i.e. min/max radii for dies etc.

Yes, there is specific data. Introductory information is available from the Aluminum Extruders Council:

Before you get too far, check that an adequate extrusion press exists. What's the diameter of the smallest circle you can draw around your extrusion profile?

70 mm.
This should be fine as I am modifying an existing profile.
