I have not run into this problem before, but now, using Touch Align, I am unable to get a nut face to share a washer face. I have asembled this same combination using the same components many times before (in the same assembly), but now while the nut will show a good constraint in the Assy Nav, it will not move to the washer in the model. The align portion of Touch Align stills works as expected, but I am having to replace the second Touch Align constraint with a Distance constraint of zero.
Am I missing something?

Also, when replacing 4 identical, visible components (nut) with 4 alternatives (heavy hex nut), two of the result come in visible, but the other two come in blanked. Any way around this? This is a large model and hiding/showing adds a bit of time to the process.

Hi Tia,
For your last query.While replacing the 4 components you can leverage the component properties option in replace component dialog to set the Layer and reference set option as per your requirement so let us assume if the two replaced components lie in some invisible layer then you can choose WORK layer as an option in the component properties Layer option.
Can you send us the image of the problem faced (touch align)

WORK layer and REF set are already set, some components just come in blanked.

Sorry, no pic at this time... it wouldn't show much however; just a space between the nut and washer when they should be touching.

:) sorry for the TIA misinterpretation . Can not say muchj without looking at the picture however could you set all the layers in the assembly part to visible before replacing the components.

Are you working in a native environment or managed environment? I have seen this happening due to effectivity control in TC (sorry i am no expert in TC) but if this is happening in native then probably EXCLUDED REFERENCE SET may be the last thing i can think of (but you said they are invisble only so again at a loss of words )

I found the cause of my first problem; the components I was adding fasteners to were .000029º out of parallel, which prevented my constraints from working as expected.
Where are the settings for assembly tolerances (if there is one)? The small degree that these components were off would be acceptable for my purposes.

I still haven't figured out why when some components are added to my assembly, they come in as "hiddden".

At the moment, the only place to alter the tolerances used by the Assembly Constraint solver is to go to...

Customer Defaults -> Assemblies -> Positioning -> Solver

...making the changes there to the Linear and Angular Tolerances, saving the Customer Default settings, logging out of NX and restarting a new session.
