Hi All

I have 4-40 ss. helical insert, what size hole on my part should I make it to?

Helical Inserts (Heli-Coils) are threaded in place.
You do not use just a hole.

You drill out the hole
You thread the hole
You screw in the Heli-Coil

When I put helicoil in the #4-40, how does that fit in the #4-40 hole, it's way bigger. I don't understand. Please see pic attached.

please, read the Helicoil manual. I thought helicoils were sized for the screw you'd be installing. But the parent hole in the plate, before you tap it, is bigger. The screw fits the ID of the helicoil which fits into a larger tapped hole.

Since you obviously have a model of the helicoil, what does that tell you ?

There is a special tap for 4-40UNC helical thread inserts. The manufacturer's literature will tell you what size tap drill to use.
