unite two solids error message

When I am trying to unite two solids I keep getting the error message "Thru face does not intersect the path of the tool" . Can anyone tell me what this means and how I can fix it?

I hate to ask the obvious but it sounds like they do not truly intersect, do they?

If memory serves this is the usual problem, but I imagine you do have 2 solids with a positive area intersecting between the two solids.

Just as a matter of curiousity, can you perform an 'Intersect/Subtract' also does your selection order have any different effect to changing the problem?

Yes, I cut sections through it to make sure. I moved the solid I was trying to unite even more inside the target solid, and I tried a different order. None of that worked.
Then I tried offsetting the face I was trying to unite (the target solid) a small amount, and VOILA, it united!!

What is the file size? G?
