I have an ABB ACS800-01 VFD that is operating a 25 hp 460 V AC motor.
Recently I have been having breaker trips as soon as I switch the power supply on. I checked the circuit for any blown marks etc. and it seems fine. Ask for information if you have questions.
Does anyone know why that is?

Keep cycling the breaker on and you'll eventually find the fault.

A better way would be to disassemble and test the VFD components to find what failed. It is not cost effective to repair that size of VFD so you likely need to replace it.

Has this VFD suddenly developed these problems or was it recently replaced?

Shorted filter caps or metal oxide varistors would be my first suspicions.

And sometimes it's the breaker.

Not just a good idea;
It's the LAW!

Breaker is good, connected to another machine and did not trip.

Yes, suddenly developed and was not replaced.

I changed the EMC board and tried. Next thing after the EMC would be the frequency converter anyways, so I don't think its cost effective to fix that.

The drive intermediate circuit employs several electrolytic capacitors.
The lifespan depends on drive loading and ambient temperature.
Capacitor life can be prolonged by lowering the ambient temperature.
It is not possible to predict a capacitor failure.
Capacitor failure is usually followed by a mains fuse failure or a fault trip.
Contact ABB if capacitor failure is suspected.
Replacements for frame size R4 and up are available from ABB.
Do not use other than ABB specified spare parts.
