Faceted Solids, how can I work with them?

Hello,
First time posting here. I am trying to find a solution to a problem that we are having offsetting the faces of a part with very complex curvature. The goal is simple: generate a solid body that is offset by .250 from every surface.
Unfortunately, the customer geometry that we are working with is not well modeled and any attempt to offset or extend a surface results in unpredictable folding and other unwanted geometry. The only solution that I have come up with so far is to use the IPW generator in the Manufacturing module to generate a faceted solid by specifying a blank offset of .250 and creating a toolpath that doesn't actually cut into the blank. By saving the IPW out to another file I get a faceted solid that is essentially what I am looking for. The only problem is that the faceted solid has very poor surface quality and I don't seem to be able to work with it like I can work with a regular solid body. It isn't selectable in most operations. If I could find a way to create a skin over it with sheet bodies or some other technique it could work but I am afraid this could be a dead end that could suck up a lot of time. Any thoughts on working with faceted bodies or any ideas on other approaches that I might try would be most welcome.
Thanks in advance.

-Jeff
