From what I can see from way the extrusion is responding to the cutting process, there is some variance in the brittleness of the aluminum extrusion. The process requires a very shallow depth for the punch to enter the aluminum that is being sheared. The newer material has more malleable properties and is stretching over the cutting edge rather than shearing off as it should.
A more brittle composition (less malleable) would be favorable to the process.

The material used here is T6063-T5
Initially, we used T6364, which went well. But T6063-T5 is not helping at all.

Can anybody help me in suggesting what properties/characteristics should I look into to get my part manufactured on the die. I can sent the jpg images if you wish.

I would first look at the fit and alignment between the die punches and the die cut/land. Excessive distance between the two elements can lead to the "burring" that you are talking about, and normal die wear may contribute to this problem.

Also, are you sure that the weight rating of the press is sufficent for the piece that you are wishing to punch?
Properly matching press capacity to die demands is a very important and sometimes overlooked process.

One last question: Is it possible for you to "age" your extrusions differently? That is, can you adjust the process variables of the tempering process?

The allignement is OK, press tonnage is meeting the requirement.

The tempering issue you raised is in my mind but I don't know how to speak to the manufacturer. Currently the extrusion is T5, should it be taken to T6 to make it more harder. What other Mechanical properties should I look at.

Aluminum does tend to cause "pick up" on punches and dies, have you tried draw polishing the punches and lapping the dies, it does make a big difference.
